Most EV coverage focuses on batteries and range, but Tesla has quietly built a manufacturing edge inside the motor itself. The Model S Plaid uses a carbon fiber sleeve wound around the rotor under high tension, solving a materials problem where copper and carbon expand at different rates when heated. Tesla had to build its own winding machine from scratch to make it work. The carbon sleeve lets the rotor spin about 25 percent higher RPM than previous designs, which means more power from a smaller, lighter motor. It also reduces heat transfer from the stator to the rotor, helping with thermal management without extra hardware. Competitors are behind because they lack both the patents and the production tooling Tesla spent years developing.
